Barrels are clean and ready to go to the machine shop to get 1166cc JE 10.25 : 1.00 pistons fitted.

Trouble in the case though. Material missing from some of the gears.

Ew...
So what are you going to do? Swap in some gears from the spare?

Yep, I will disassemble the spare motor this coming week, after the misses and me get back from a weekend in Niagara On The Lake.

Went to RACEWORKS CANADA today to get the heads, barrels, pistons and cams dropped off. Mike will pick the best of two heads, fit 1150E intake valves, mill any warp out of the best head, replace valve guides if necessary deck the top of the block (if needed)and fit the Je pistons in the barrels.
He's the kind of guy who's raced so much and so long that he's tried it all or broke it all. Whatever he advises I'm ready to go with. He's been building winning bike motors for 20 years or more now. The 1150 valves are a real cheap big gain mod and should make great power with my 38 RS flatslides, intake porting and race cams. The cams are 20 thou bigger at the lobe than stock. They are not weld add-ons and look like real nice chilled billets. They have no tach helical gear cut into the exhaust and there is a "D" on the end of each cam. The ramp is real aggressive and will definitely require 50 lbs of spring.I wonder what they are.
Now I can finish getting the cases clean and picking gears and such.
Man I've got a long way to go.

Well, same problem in the second tranny. The same gears with the same kind of damage. Time for a call to the parts dept at the local zuki dealer?

I have attempted to do my own tranny work (stock stuff) in the past and unless you have the press for it, I wouldn't bother. The input shaft is no fun to play with.

I would just call Robenson, FBG or R & D and see what they say. They may even have good used stock gears for you.

I have a nice press and can do the work no problem. It looks like fifth is the worst. Who are these names you recommend?

I need carb boots to fit my 38 mm RS flatslides to the head. Any thoughts on where to get a set?

They all do transmissions. If your keeping everything stock and you have the press, it's not too big of a deal. If you want something more done, I would have one of them do it.

It's all looking good. Carb boots are as easy as going to the local napa store. They have straight sections of radiator hose from Dayco or Gates, Just get the appropriate size and cut to length. It seams to me 1 5/8" is what is needed

Started work on head.

Larger holes bored for intake valve upgrade

Been concerned about the fork length and ground clearance ever since this project was started. Apparently my choice of '97 GSXR 750 inverted forks wasn't great as it is not one of the longer sets. That and the 1.25 inches of rolling height lost due to the rim and tire change as well had me concerned that the front end needs to be lengthened. I got 7/8ths of an inch back today by adding a chunk of top clamp to my triple top clamp.
100_1516.jpg

Not the greatest weld but its solid (my tig skills are still developing)
The top of the original clamp could be filled with two turned chunks of aluminum with handle bar brackets incorporated. hmmmmmmmmmmm

Getting the header started. It'll be made from two Hyabusa stock headers.

100_1542.jpg

100_1538.jpg

The first bend on the stock Hyabusa headers were too close to the head so I cut the flanges off, turned the primary pipes upside down welded the flanges back on and presto! the bend that went under the bike gives great clearance at the head on my bike.

The Hyabusa header was 4-2-1 I've cut the collectors and will have slip fit joints to create the 4-1 collector.
