I can't speak about the rest of the removal procedure, but i can confirm the snapped stud is totally repairable (link).

Thanks mike, ill take the cover and see, it might just be easier/better to pick up a new cover off ebay, i dont want to risk anything with the clutch and to buy the stuff might cost close to the $50 i found a cover for on ebay

I realized i took the wrong 4 bolts out of the drive based on this picture. I need to take out the 4 bolts on the wheel side. I hope that manual gets here soon

i Took out the 4 engine side bolts, took me forever too

can they just butt weld the frame where it was cut or would i have to get a smaller tube to place inside the two?
A good shop can butt weld the frame with no problem. They may also place a short piece of smaller tube inside to have better strength and weld penetration.

Not to say that you should do what i suggested, if you can get a new part for $50 then go for it. I only went that route as it would cost me $150AUS to get a new part, the same cost as buying the torch and rods to fix it myself. Now instead of a working part and a broken bin-worthy part i now have a working part AND the tools to fix a fair range of future stuffups/breaks

Okay well i put in an offer for a clutch cover on ebay $15 for the cover $45 for the shipping. Carbs were put together tonight. The bottom gaskets from SUDCO were not a good fit, so i will have to try Z1. Shame i spent $65, ($25 parts, $20 shipping, and $20 brokrage fees) to get only one usable e-clip, i guess i do have 3 spares now, and these gaskets are junk. I will do the fine tuning carb stuff tomorrow when i gang them all back together, also need to grease up the slide. My new compressed air tools are great, got the old clutch cover loose and only stripped one screw (because i had a bad angle with the bit). Things are coming along slower then i wanted but i have been pretty busy. I am going to design up a motorcycle ramp i can fold up and fit in between the bike so that i can load the bike up to take to my friends dads place where he can weld the frame back to stock. I dont think the engine will be coming out unfortunalty. I cant seem to get a good grip on the secondary drive bolts, the box end wont fit and the open box just slips, I did notice some gummy stuff on the engine, so the gasket could be gone on the bottom end, the valve and head gasket areas looked clean so i know thats okay. Tomorrow i hope to start bending and cutting the pipe for the frame fix and re bolting the engine back into place.

Anyone have any opinions on Uni Airfilters from Z1. Comparable to K&N? Do I need to oil them?

I attached a picture of the gasket i got from sudco

Seat Pan

Seat Pan

Laid down the fiberglass for a seat pan, i decided against cutting and welding the frame, i just want to get the bike up and running again ASAP so i decided to make a new seat pan while i wait for my carb gaskets and clutch cover.

Some goodies i picked up today, Some VHT to paint my headers and exhaust, some graphite to lube up the slides in the carb (is this a good idea?, i wasnt sure) and i got some tapered wrenchs to to help take off the secondary drive (i hope)

Update

Update

Well I have been waiting of a few key parts before i can get the bike started up. I painted my exhaust flat black, and did a gloss black on the battery box and other misc parts. I got my clutch case cover in and threw that on the bike. Painted the tank a flake red and did some cleaning. Took the valve cover off and checked clearances. Now i have the air filter and some shims 2 sizes smaller on order.

I think i need to buy some new fuel lines as they are all stiff like this one

Got some mail yesterday! My service manual and my choke cable! Installed the cable last night, also went to one of the bike dealers around here and picked up some fuel lines, i think i got hosed on the price though, they charged 2.50 a foot. I replaced all but the carb vent hoses, as they are still okay and not as important, and i didnt replace the fuel gauge hose because i forgot to measure it, ill clean it up in some warm soapy water and blow it out with some compressed air, its still pretty soft so i think im okay for now until i order some colored lines online. I won the valve shims on ebay. $3.50 a piece from a guy locally so i am going to pick up some 2.70 and 2.65, my 2.75s are all tight now. Air filter in tomorrow! then i can try and start it!

Well got the thing back together, my new clutch cable has the wrong end and doesnt fit in the carb. Can i file that down to fit? Also the two hoses i replaced on the carb, where do they go? i get the middle one goes to the fuel filter/tank and the 4 on the bowls are just overflow, but not sure about the two in carbs 2 and 3, and the manual doesnt cover that. Should have taken note, i know. Putting on the exhaust i snapped a bolt in the block so that will need to be replaced and new bolts bought tomorrow. But she did start!

They are vent lines. I just route they up through the frame in front of the battery and down towards the swing arm.

Great thanks, i wasnt sure if they were just vents or not. Is there a vacuum on this bike. What goes on the small fitting on the petcock?

Towards the front of the engine, on the carbs, is the vacuum port for the petcock.
It looks just like the vent ports.

Daniel

Can i just use and standard bolt from the hardware store to replace my exhaust bolts?

You can, there is nothing special about them, what a lot of the guys do, and I would suggest, is to replace the bolts with studs and use nuts on them, it will save you the grief again of broken bolts further down the road.
